Hmm, a virtual lab requires a virtual machine, and a virtual machine requires system resources like RAM and CPU time. This will be a limiting factor on the size of your lab. To use your resources best I would build a small size Linux distro with VMware Server for Linux (it is free now!) that will use the least amount of RAM, etc., so it will leave more for the VM's. After that decide what you want your lab to do; a lab to test IIS or Exchange 2003 will be different that one to try pentesting something with Linux... So first decide what you want to do, (drawing it out helps a lot) then try to get the VM's to run on the P4. After the virtual lab is setup then the real work begins and that is where having the most information you can is crucial. Google is your friend, but also some good old common sense will get you pretty far... Research is the key, and remember to think backwards (like the enemy)!
